Migrating the DiAR system to Amazon RDS

DiAR (Digitaler Ausschussraum) is a quality management system designed to improve the handling of defective materials in automotive production. It automates defect detection and reporting, shortens feedback cycles, and provides transparent online reporting. The system was successfully tested in Volkswagen Slovakia assembly halls.

The client

Volkswagen Slovakia, a subsidiary of Volkswagen Group, manufactures premium vehicles and components. The company operates modern assembly lines and continually develops its production processes. To support quality management, Volkswagen Slovakia implemented DiAR (Digitaler Ausschussraum), a system designed to improve the detection and handling of defective materials in its production facilities.

The problem

The main objective of the migration to Amazon RDS (Relational Database Service) was to use cloud infrastructure for scalability, reliability, and security. The system had to support a modern technology stack, process data securely, and scale according to production requirements.

The solution

Assessment and planning:

  • Technical constraints: DiAR had to comply with Digital Production Platform (DPP) principles and the AWS architecture. This included using standard AWS services such as RDS for database management and maintaining compatibility with the enterprise DPP architecture.
  • Organizational constraints: The project had a short delivery timeline, requiring rapid implementation. Ease of integration and minimal migration downtime were therefore important.

Technical migration to RDS:

  • Database requirements: DiAR required an MS SQL database for data storage. Amazon RDS for SQL Server was selected as the managed database service to handle operational tasks including backups, scaling, and high availability.
  • Architecture integration: DiAR was integrated into the AWS environment using AWS Fargate to run containerized applications, while RDS provided backend database services. This created a scalable and resilient architecture capable of handling workloads from multiple production locations.

Security and compliance:

  • Data encryption: RDS was configured to encrypt data at rest and in transit in line with Volkswagen Group IT security requirements.
  • User access and authentication: The system used AWS Cognito integrated with Volkswagen’s Cloud-IDP to manage user authentication and authorization, ensuring that access was limited to authorized personnel.

Testing and validation:

  • Load testing: The system underwent detailed performance testing to confirm that it could handle the expected workload, including peak user access and high transaction volumes.
  • Security testing: Source code analysis and security audits were carried out to identify and mitigate potential vulnerabilities.

Deployment and rollout:

  • Gradual deployment: The migration was completed in stages. The system was first deployed in a development environment before being introduced into production, allowing testing and validation at each stage.
  • Monitoring and support: AWS CloudWatch was used to monitor the performance and health of the RDS instance, with automated alerts configured for potential issues.

Results

  • Scalability
    The system can now scale horizontally and vertically to accommodate increasing data volumes and user numbers without significant performance degradation.
  • High availability
    RDS with Multi-AZ deployment allows the system to achieve a high level of availability and meet the 99.9% uptime requirement.
  • Improved security
    By using AWS managed services, the system benefits from built-in capabilities such as automated backups, encryption, and support for industry compliance requirements.

Challenges and lessons learned

  • Vendor lock-in risk: Although the migration to Amazon RDS was successful, the system remains significantly dependent on AWS services. To reduce this dependency, the architecture was designed with portability in mind and uses containerization to make a future migration to another environment easier if required.
  • Data migration complexity: Moving data from the legacy system to RDS required careful planning to prevent data loss and maintain integrity. The process included several rounds of data validation and consistency checks.

Conclusion

Migrating DiAR to Amazon RDS allowed Volkswagen Group Services to improve production quality management through a more efficient, secure, and scalable system. Integration with AWS modernized the system architecture and created a foundation for future enhancements and expansion to additional production sites.
